i was just thinking of building a sort of rough frame out of wood then fibreglassing that to make it the correct shape to sit flush, but like I said no clue about fibreglassing so dont know if its possible, been looking into this but cant seem to find much on here about it

    yes pal it is.
well it off a side skirt. rough up the ages and groove both edges of plastic. line up together, then with a platic welder melt some more plastic into the grooved to hold it in place.
then im fibreglassing over it for extra strength

You can buy high density polystyrene but its not that cheap. You could carve out of that with a belt sander and basic tools. Generally you make a mould of the iPod then incorporate it into a plastic frame which would be plastic welded in placce. Usually helps if you have a vaccume former.
